Abstract

This thesis develops a thermal-history-informed predictive framework to estimate the spatial microstructural evolution of ER70S-6 steel deposited by Wire Arc Additive Manufacturing (WAAM). Incremental thin walls containing one to nine deposited beads were fabricated at travel speeds of 250 and 350 mm/min using a CNC-based WAAM platform controlled through post-processed G-code. The specimens were characterized through continuous optical microscopy, digital grain segmentation, and supervised classification of allotriomorphic, acicular, and equiaxed ferrite. The selected Random Forest classifier achieved an accuracy of 0.9959 and a macro F1-score of 0.9860, enabling the construction of spatially resolved microstructural maps. These maps showed that equiaxed ferrite appeared from the three-bead configuration at 250 mm/min and from the five-bead configuration at 350 mm/min. A toolpath-driven transient thermal simulation was developed by incorporating progressive voxel activation, a moving Gaussian heat source, and cooling boundary conditions consistent with the experimental setup. Infrared thermography assessment showed relative errors generally below 10% during valid cooling intervals after the initial deposition stage. Thirteen thermo-metallurgical descriptors were extracted from the simulated thermal histories and aligned with local microstructural measurements. The selected Gradient Boosting model reproduced the training responses and, without retraining, identified the main morphology-distribution trends in an independent triangular geometry fabricated at 300 mm/min. These results establish an experimentally grounded computational basis for microstructure-oriented WAAM process design.
